The lithium-ion cells are linked in parallel and then placed into strings, which in turn are used to create modules. Finally, around six of these modules become a standard battery pack. As many as 4500 cells can be used in a single battery pack, monitored and regulated by an on-board control system.
Packs like these are normally spot welded together with nickel strips. Lithium-ion, or Li-ion typically refers to the overarching technology of rechargeable lithium batteries, but also specifically refers to the traditional cells built in cylindrical metal bodies. The venerable 18650 is one such cell, but a large variety of sizes and types exist.
To cope up with the voltage and current demand EV manufacturers have to combine hundreds if not thousands of cells together to form a Battery Pack for a single car. To give an idea the Tesla model S has about 7,104 cells and the Nissan leaf has about 600 cells.
Battery packs can weigh around 500kg, and as many as six are placed on heavy-duty trucks. However, batteries are also developing fast, with the aim of increasing the capacity per kilo. Lithium-ion cells also have a high power capability, both for charge and discharge. They can be optimized for energy storage, and for power output.
A battery pack is a set of any number of (preferably) identical batteries or individual battery cells. They may be configured in a series, parallel or a mixture of both to deliver the desired voltage and current. The term battery pack is often used in reference to cordless tools, radio-controlled hobby toys, and battery electric vehicles.
Each battery pack has an energy content of around 90kWh and so six in parallel, like you might find in a Volvo truck, has a total energy content of 540kWh. The control systems – what do they do? In order for the battery packs to be as productive, as safe and as long-lasting as possible, their usage needs to be optimized.

Lithium-ion batteries have become the most common rechargeable batteries for consumer electronics due to their high energy densities, relatively high cell voltages, and low weight-to-volume ratios.
Handbook On Lithium Battery Pack Design
What if we are building a huge battery pack that contains more then 100 or even more cells? In a high-voltage battery with many cells in series, though, there is a much greater chance that the overall pack voltage is not evenly divided among its cells.(This is true for any chemistry.) Consider a four-cell LiPo battery, charged up to 16.8V. If ...

Although many thousands of different materials have been investigated for use in lithium-ion batteries, only a very small number are commercially usable. All commercial Li-ion cells use intercalation compounds as active materials. [54] The negative electrode is usually graphite, although silicon is often mixed in to increase the capacity.

Many fast-growing technologies designed to address climate change depend on lithium, including electric vehicles (EVs) and big batteries that help wind and solar power provide round-the-clock electricity. This has led to a spike in lithium mining: from 2017 to 2022, demand for lithium tripled, mostly driven by the energy sector. 1.

The worst thing that can happen is thermal runaway. As we know lithium cells are very sensitive to overcharging and over discharging. In a pack of four cells if one cell is 3.5V while the other are 3.2V the charge will charging all the cells together since they are in series and it will charge the 3.5V cell to more than recommended voltage since the other batteries are still …
